  • Q: How to replace the lower intake manifold on 2003 Chevrolet Malibu?
    A: You must start by removing the upper Intake Manifold and next remove the right and left valve Rocker Arm covers starting from the rear and then the front positions. The engine Coolant Temperature Sensor's electrical connection should be removed first alongside the fuel injector rail with its fluid lines before placing the Power Steering Pump alongside the front engine cover. Disconnect the heater inlet hose through its pipe from the lower Intake Manifold before setting it aside. Begin by extracting lower Intake Manifold bolts before you can remove the lower Intake Manifold. Begin by taking out rocker arms and push rods before completing removal of lower Intake Manifold gaskets and seals ensuring all surfaces remain clean. The replacement process of the lower Intake Manifold requires ect sensor removal together with water outlet bolts, water outlet and Thermostat extraction. Install new lower Intake Manifold gaskets with gm p/n 12346139 (Canadian P/N 10953463) or equivalent cleaning solution to maintain a clean gasket-mating surface before assembly. The original placements for Intake Manifold gaskets and pushrods require prelube gm p/n 1052356 or equivalent at their ends before installation with correct positioning where intake pushrods measure 144 mm (5.75 in) and exhaust pushrods measure 152.5 mm (6.0 in) as they enter the lifter. Use a torque wrench to install Rocker Arm bolts and achieve a torque of 14 nm (124 lb in) following by an angle of +30 degrees. Apply a small amount of rtv sealer gm p/n 12346141 (Canadian P/N 89022195) to the four corners of the Intake Manifold to block joint before creating a seal with a bead of rtv sealer at 8-10mm (0.31-0.39 in) width and 3.0-5.0 mm (0.12-0.20 in) thickness. Use fresh bolts to join the lower Intake Manifold with initial 7 nm (62 lb in) torque application followed by 13 nm (115 lb in) for bolts (1, 2, 3, 4) then 25 nm (18 lb ft) for bolts (5, 6, 7, 8) in the final step. Screw the Thermostat Housing into place followed by attaching the Radiator Hose and heater inlet pipe to the Thermostat Housing. Install the fuel injector rail assembly by first avoiding contact with the fuel pressure regulator valve then set the fuel injectors in place with gm p/n 12345616 (Canadian P/N 993182) or equivalent o-rings before seating the injector nozzles into the lower Intake Manifold injector bores. Secure the fuel injector rail bolts to 10 nm (89 lb in) after installing the fuel feed and return pipe retaining clip and bolt which require an 8 nm (71 lb in) torque setting before installing the upper Intake Manifold and valve rocker covers.
