2009 Chevrolet Malibu Fuel Level Sensor Parts Questions & Experts Answers

  • Q: How to replace the Fuel Level Sensor in the fuel sender assembly on 2009 Chevrolet Malibu?
A: The replacement process of the Fuel Level Sensor requires initial steps where technicians must detach both the Fuel Tank and disconnect the Fuel Tank Fuel Pump module wiring harness electrical connectors (1, 2) from the Fuel Pressure Sensor if equipped, and the module. Proceed by detaching the two Fuel Tank vent pipe quick connect fittings (3, 4) from the module. Place the j 45722 (Fuel Level Sensor Lock Ring Wrench) on the Fuel Pump module lock ring while maintaining care of the ring and avoiding handling of the Fuel Level Sensor by fuel pipes. To unlock the lock ring use j 45722 with a long breaker-bar rotating it counterclockwise until loose and finally remove the j 45722. The Fuel Tank vent pipe requires to be disconnected from the module cover by lifting the Fuel Pump module and following its ascent from the Fuel Tank while clearing the module opening for the Fuel Level Sensor arm and float. Afterward discard the Fuel Pump module seal. Drain the fuel from the surfaces being cleaned so fire risk remains minimized according to safety procedures. A new Fuel Pump module must be installed when detecting damage or warping in the lock ring. Start by cleaning all residue from the male pipe ends of the Fuel Pump module before setting a new Fuel Tank module seal onto the Fuel Tank opening position. Then guide the Fuel Pump module inside the tank while permitting the sensor arm and float to pass through the opening. Install the module while lowering it to reach the vent pipe quick connect fitting position then proceed with connecting it at the module cover opening. First lower the Fuel Tank module while inserting the j 45722 onto the Fuel Pump module lock ring with its correct side facing upwards followed by clockwise rotation to complete the installation. The installation begins by removing the j 45722 then connecting (3, 4) quick connect Fuel Tank vent pipe fittings to the module and further adding (1, 2) wiring connectors to both the Fuel Pressure Sensor and the module before tank replacement.
