How to Overhaul Rear Brake Calipers (25/35 Series) on 2004 GMC Savana 3500?

The front brake caliper (25/35 Series) overhaul requires complete component replacement and fluid lubrication of rubber parts using clean brake fluid to simplify assembly. Follow dry torque values intended for ungreased fasteners when performing all procedures on a oil-free workbench. Start by taking out the brake caliper from your vehicle. Caution is advised: do not place fingers in front of the Piston while applying compressed air; a thin wooden stick should substitute fingers from blocking compressed air against pistons during assembly. The brake caliper housing needs compressed air through its brake hose inlet fitting for Piston extraction which allows removal of all three components including the two pistons, their boots, and seals. The next procedure demands the extraction of the brake caliper bleed screw cap and bleed screw while an examination of the brake caliper bores and Piston seal grooves for scoring and corrosion. Excessive damage requires replacement of the brake caliper housing. Check brake caliper mounting bracket guide surfaces for any corrosion and wear symptoms then replace the bracket if either condition is present. Wipe away all residue from the brake pad guiding surfaces on both the brake caliper housing and mounting bracket before cleaning all replacement-excluded parts with denatured alcohol using non-lubricated filtered compressed air for drying. Carefully blow compressed air through all passages in the brake caliper housing and the bleeder valve. To assemble the system position the brake caliper bleed screw yet lightens its torque to 12 nm (106 inch lbs.) before attaching the bleed screw cap. The new Piston seal and brake caliper bore seal groove require brake fluid lubrication prior to their installation into the groove while maintaining the seal free from twisting. Apply brake fluid as lubricant to both brake caliper bore and Piston before inserting the boot over the Piston end therefore guiding its fold into the brake caliper housing Piston bore opening while you push the Piston through the groove into position. You should push the Piston until it reaches bottom position to properly install the boot in the double grooves and perform this step for each Piston. Put the brake caliper into position on the vehicle.
